Thinner thread, tighter weave, more resolution.
Think of it as pixel density. An embroidered patch draws with a thick thread, so the smallest mark it can make is the width of that thread. A woven patch draws with threads a fraction of that diameter, interlaced on a loom, so it can place far more detail in the same square inch.
That difference decides real design questions. Small capitalized lettering that would close up and blur when stitched stays open and readable when woven. Hairline rules, thin serifs, fine crosshatching, and tight registration between two colors all survive. A crest with a motto banner, a corporate mark with a descriptor line underneath, a logo built from thin geometry: these are the jobs woven was made for.
The trade-off is texture. A woven patch is smooth and flat, so it does not have the raised, dimensional feel of embroidery. If the tactile ridge is the point of your patch, choose embroidered patches instead.

The design is the fabric, not something added to it.
A woven patch is produced on a loom. Colored threads are interlaced in the pattern of your artwork as the cloth itself is formed, which means there is no base material showing through and no separate stitching stage. What comes off the loom is already the finished image.
Practically, that gives you a patch which is thin, light, and even across its whole face. It drapes better than an embroidered patch, sits flat under a collar or a strap, and adds almost no bulk to the garment. Coverage is not a variable the way it is with embroidery, because the weave covers the full face by definition.

Sizes, edges, and backing.
Sizes and shapes
Standard sizes are 2 × 2, 3 × 3, 4 × 4, 5 × 5, and 7 × 7 inches, and pricing follows the finished size you select when you quote. For a non-standard shape, send the finished width and height and we confirm the right size before production. Woven comes into its own at the smaller end, because that is where embroidery starts losing detail. Any shape costs the same as any other at a given size. For a larger piece, a specialty finish, or a complex job, we quote by hand within 4 hours.
Edge finish
Two options. A merrowed edge adds a rolled thread border with a little weight and a traditional patch look, and suits circles and ovals. A laser-cut or heat-sealed edge keeps the profile as thin as possible and follows intricate custom outlines precisely. Both seal the patch against fraying.
Backing

Woven color is specified in Pantone (PMS) codes exactly as embroidered is, and those codes are printed on your proof for confirmation before production. Woven patch questions, answered.
How is a woven patch actually made?+
On a loom. Fine threads are interlaced to build the design as the fabric is created, so the artwork is the material rather than something stitched on top of a blank base. That is the structural difference from embroidery, where thread is sewn onto a twill backing after the fact, and it is the reason the two behave so differently at small sizes.
Are woven patches the same as woven clothing labels?+
They are made the same way on the same looms, and a small woven patch is very often used as a brand label on a garment. The difference is finishing. We produce woven patches with a sealed patch edge and your choice of sew-on, iron-on, or velcro backing, rather than folded or center-fold hem tags. If you want a 2 inch woven brand mark for the outside of a garment, that is exactly what this product is.
Will a woven patch stay flat or curl at the corners?+
It stays flat. The weave is thin and even across the whole face, with no dense pockets of stitching to pull the fabric in one direction, which is what causes an embroidered patch to cup slightly. That flatness is a real advantage anywhere the patch sits under something else, such as a collar, a cap seam, or a bag strap.
Can a woven patch have a merrowed border?+
Yes. Merrowed edge is available on woven patches and several pieces in our library use it. A merrowed border adds a rolled thread frame with a little physical weight, which suits circles and ovals. The alternative is a laser-cut or heat-sealed edge, which keeps the profile as thin as possible and allows sharper custom shapes.
Does a woven patch feel rough against skin?+
Less so than embroidery. The face of a woven patch is smooth and uniform because there are no raised satin stitches, so it sits more comfortably against the body. That makes it a sensible choice for patches on the inside of a garment, on children's clothing, or on performance wear where a bulky embroidered patch would be felt through the fabric.
